Commercial Rubber Roof – The same roofing materials apply to a Commercial roof as on a Residential roof. It is a myth that there is a higher standard for commercial roofing than that for a residential roof.

The same techniques and equipment are used to install flat roofs on commercial as well as residential flat roofs. The roof technicians experience determines the quality of the roof.

In this video, you will see how we prepared an existing roof on the house and then Torch Down a new rubber membrane over the existing roof.

Notice that the preparing the flashing was the tricky part. Residential roofs are harder to do due to flashing and siding.

More costly to install a flat roof on a Residential building

It is much more difficult to install a flat roof on a residential roof than a commercial roof. There are far more obstacles, flashing, siding and skylights to deal with in a very confined area. For this reason, it cost more per square foot to install.

In the video above you will see that the preparation of the flashing was the hardest and took much longer than installing the new rubber roof. Residential roofs are notorious for taking longer to prepare for a new roof. This is why most roofing companies fail to provide a roof that doesn’t leak. They never take the time to prepare the flashing.

The Best Rubber Roof available

Regardless if you install a Torch Down Rubber Roof over an existing Torch Down rubber roof or a Modified Bitumen Base sheet, this is by far the best roofing system. It is harder to install over an old Torch Down Roof because it takes longer to heat and melt the old rubber to fuse the new rubber membrane to it.

Although there are many types of roofing products on the market for flat roofs, there are basically three types that are commonly installed. These are EPDM Rubber, TPO Vinyl and Modified Bitumen Torch Down Rubber. Of these three the Torch Down Rubber Membrane is the best.

All these roofing membranes mentioned above classifies as a “Single Ply Membrane”. These roofing systems are one layer of membrane that is seamed together making up a roof. This is why there are so many issues with these roofing systems because it takes more experience and skill to install any of these membranes.

In the old days, there was basically only one type of roofing system and that was the Hot Tar Mop Down roofing system. With so many different roofing membranes on the market, it became harder to train and keep roofing technicians.

For one, everyone that has worked as a roofing technician for a larger company, quickly see the opportunity to start his own roofing company. The larger roofing companies have lost the edge and have strong competition from all the smaller one pony shows.

 

This video is about a EPDM rubber roof. In the video we try to prove that EPDM roofs are not as good as what most roofing contractors make it out to be.

The diluted Experience of Roofing Technicians.

More often, roofing technicians will walk away from a larger company to start their own roofing business, but will not have the necessary skills to handle the business side of it.

They end up underbidding jobs and ultimately providing an inferior roof. This trend has been going on for the last 20 years. We see so many flat roofs that are not installed according to proper roofing standards.

The image is from someone in Philidelphia; you can tell the roof was not installed correctly. The membrane just hangs over the edge. To the far side where the gutter is, you can see how they just rolled the roofing membrane over the edge into the gutter. All these are finer techniques that make a roof last longer or not.

All these are better techniques that make a roof last longer or not. To hire someone that has not been in the roofing business very long is taking a significant risk of having to re-do the entire roof again.

Rubber roofs were introduced in the late 60’s in the United States. Both EPDM and Modified Bitumen Torch Down Rubber membranes were making their way into the roofing industry early on. These rubber roofs have evolved since their conception.

EPDM Rubber Roofs

EPDM Rubber Roofs have had its share of troubles. The biggest issue with an EPDM Roofing system is not the rubber membrane itself, but rather the adhesives used to bond seams together. A contact glue or cement was used for seaming and patches, but the extreme heat on a black EPDM roof quickly degraded or broke down the adhesion of the glue compromising the roof. Over the 40 years, EPDM manufacturers have introduced new formulations and fixes for this problem to no avail.

In 2015 a new adhesive or technique was introduced, but we have already seen some roof failures. It is safe to say that so far there is no cure for this problem in the near future.

EPDM Rubber Roofs also have a problem with ultraviolet rays. The rubber tends to get dry and shrink. In some cases, we have seen where the rubber has completely deteriorated.

Modified Bitumen Torch Down Rubber Roofs

We still come across Torch Down Rubber roofs that were installed 30 years ago and longer that doesn’t show any sign of deterioration. We contribute this to the fact that the rubber membrane was protected against ultraviolet rays with silver or aluminum asphalt coating. Also, it appears that the roofing technicians knew how to weld the seams properly 30 years ago compared to today’s roof technicians.

Torch Down Rubber roofs will outlast any other roof system by 30 years and more if installed correctly. Due to marketing tactics, EPDM roofs became more popular than Torch Down roofs.

It is harder to find roofing contractors that know how to install Torch Down Roofs.

This type of roofing system is what we recommend for any flat roof. If installed correctly this rubber roof will last 40 years and beyond with little maintenance. We have been in the roofing business for 25 years and the roofs we installed 20 years ago are still holding up and some appear if they were installed yesterday. There is no telling how long they will last.

EPDM Rubber Roof

Notice in the image how the ultraviolet rays have degraded the EPDM Rubber membrane. This EPDM rubber roof was only installed 12 years before the picture taken.

Most of the EPDM Rubber Membrane issues are at the seams. The adhesives “cover tape” used for bonding seams together do not last in the extreme heat generated on a roof due to the black membrane. The temperatures will rise to 160 degrees Fahrenheit during a summer day, and that glue will lose its bonding properties.

Modified Bitumen Rubber Roof

We installed this rubber roof over 20 years ago, and we had never been called back for any leaks or repairs. Notice that the roof has a white appearance. That is the ceramic granules embedded in it that have protected against ultraviolet rays. Without the UV protection, this roof would have only lasted between 12 – 15 years maximum.

It is of utmost importance to protect any rubber roof from ultraviolet exposure. When Torch Down Rubber Roofs came on the market, they did not manufacture it with the ceramic granules for protection, so an aluminum asphalt paint was required to give it the protection. A silver coating was needed every 3 – 5 years.

Torch Down Rubber Roof in Stamford CT

This image is a torch down rubber roof that was installed over 30 years ago. The roof is still in good condition and has no need of replacement or repair. The aluminum asphalt paint (silver coating) has preserved the roof all these years. Notice all the A/C units and debris left by workers. With all this foot traffic and carelessness from workers, the roof withstood all that abuse.

A Rubber Roof left unprotected

This is a Torch Down Rubber Roof that was left unprotected for over 12 years. Notice the wrinkling and unevenness of the membrane. The owners did so little they even let the drain clog up and plants started to grow.

A roof is a very expensive part of a structure. If not treated properly, will cause damage to the substructure and eventually not only a roof replacement, but repairs that could have been avoided.

Unprotected Torch Down Rubber Roof lasted over 15 years

A Torch Down Rubber roof that is not protected against ultraviolets will easily last 15 years if correctly installed. This image shows of such a roof in Norwalk Connecticut. The only problem they had with the roof was the drains or scuppers. The scupper outlets were too high and water could not drain properly off from the roof.

In this case, this roof could still be preserved by coating it with an aluminum asphalt paint. As long as the membrane doesn’t have spider cracks and is not wrinkling, then a protective coat can extend the life expectancy.

Here is another example of an unprotected torch down rubber roof. In this case, was it not only not protected from ultraviolet rays, but the rubber membrane wasn’t installed correctly.

Notice the wrinkles and curling. That happens when a fiber base paper is not installed. This roofing contractor was not knowledgeable about the installation of a Torch Down Rubber Roof and the owner paid a dear price. This happens when someone trusts anyone that calls himself a roofer.

After investigating the roof we found the following:

  1. A Modified Bitumen Torch Down Rubber membrane was used with no ultra violet protection
  2. No coating was applied for ultra violet protection
  3. Since this material requires the use of a torch to fuse the seams together, most of the seams were not fused properly allowing for water to leak in
  4. We found numerous patches made by the same person and even the patches were not fused properly to the membrane
  5. An aluminum coating was painted over a small portion of the roof trying to seal the roof from leaking. After the coating was applied, more patches were made on top of the paint that caused the patches to peel off
  6. There was no flashing installed on any chimney or skylight – neither was the original flashing that’s embedded in the old tar and gravel roof used.
  7. The rubber membrane was never fastened to the outer existing copper drip edge
  8. The existing cast iron drains that are meant for the tar and gravel were still intact and the new membrane could not be attached to them. New drains had to be installed to attach the membrane to the drains

Conclusion of our findings

The person that installed this roof is not a qualified or competent roofer. The very basic of roofing is flashing and none of that was done correctly. Using this Torch Down Roofing systems requires someone to know how to operate a propane torch and melt seams together. Most seams were not fused properly. This was very evident that the person did not know what he was doing.

This is about a flat roof that was installed in 2016 around April. The roofing contractor did not know what he was doing.

What we did

  1. We cut open the newly installed rubber membrane
  2. Pumped most of the water out and dried the roof
  3. Cleaned and removed the tar on the perimeter of roof
  4. Installed new copper flashing
  5. Removed the old cast iron drains and installed new drains that are meant for the rubber roof membrane
  6. Re flashed all the skylights, vents and chimneys
  7. Lowered the drains to avoid water ponding

  2. Installed a Modified Bitumen Torch Down Rubber Membrane over the existing rubber membrane
  3. Prepared and attached the membrane to existing drip edges

The rubber membrane was installed over the stone. Then it was cut at the corner where the chimney meets the roof. There was no transition flashing from the roof to the chimney, only tar that was smeared to prevent water from leaking in.

It is clear from the evidence that this contractor did not know what he was doing. After completing the roof, he had to make many repairs and then added a coat of aluminum paint to try and seal the roof. All these efforts did not keep the roof from leaking.

Flat Roof Repairs and flashing is the most important part of a flat roof.  Most leaks stem from roofing materials loosening from flashing. Skylights, vents and other objects all have flashing and need a proper transition to the roof membrane.

For every roofing system, there are specific techniques how to attach the roofing materials to the flashing.

EPDM Rubber Roof Repairs and Flashing

In the case of EPDM Rubber, they try to avoid it all together of attaching to metal. Although in the past, all EPDM roofing systems did use the metal flashing to make the transition between a wall and a roof or any other object.

This method caused so much roof failures that most roofing contractors that install EPDM will avoid attaching to metal at all cost, but instead, run the EPDM up the wall behind the siding or up a curb

This EPDM roof shows where the EPDM is used to go up the wall under the siding, shingles, and metal edging. This is well done and works most of the time. There are areas where it’s not possible to get away from metal transitions as you can see in the image, the EPDM rubber has been attached to the metal edging. See the black strip on top of the white metal edging, that was a repair because the EPDM came loose.

TPO systems have to rely on prefabricated TPO roof flashings and accessories. This technique is handy but becomes an added expense to the overall cost of the roof installation. It could also delay the completion of a roof installation if an unforeseen accessory is added during the installation. Making repairs on a TPO roof is also not that easy because special heat guns are needed to weld the materials together.

In this image, you will notice that all the skylight flashing looks uniform because prefabricated flashing was used except for the skylight far right that was installed at a later stage and there was no time to order the prefabricated flashing.

Torch Down roofing and flashing

Flat Roof Repairs and flashing with Modified Bitumen Torch Down Rubber membranes comes easy. This material can be easily attached to existing metal flashing, or the material becomes flashing material like in the examples of the other roofing systems.

We have developed a technique to successfully attach the torch down membrane to any metal surface by a large success. This allowed us to use existing metal flashing on an old roof, saving the cost of removing siding. This technique is especially useful when it comes to metal drip edges making it by far a better system than EPDM or TPO.

 

The copper flashing was preserved and the cost of removing the siding was saved. This is one of the reasons why Modified Bitumen rubber membranes are easier and better for most roofing systems.

Window sills are hard places to make a transition from a roof to the window sill. In this case, we installed a metal drip edge upside down and the rubber could then be attached to the metal. Unlike in the case of EPDM or TPO, this would have been a much bigger problem and very costly.

The same goes for attaching to drains and scuppers. We remove all the old roofing materials from the flashing and attach the rubber to that.

Metal Flashing and Roof Repairs

In the illustration shows how the copper flashing works.The benefit of having metal flashing is that the corners are solid and welded. The rubber material is bonded to the metal and lies flat.  This method of flashing is by far the best for any flat roof. When siding is replaced, the roofing membrane will not be disturbed and when a flat roof repair or replacement is needed, the siding will not be disturbed.

In the illustration, you will notice the rubber membrane making the corner. This is where the roof is at its most vulnerable. The ultraviolets are concentrated in the corner and will cause degradation. There are times where snow shovels have poked through these corners.

When it comes to repair or replace the roof, the siding has to be removed, or when the siding has to be removed, the roof is in jeopardy.

The old roofing was completely removed on this commercial roof. The skylight flashing was carefully cleaned for reuse. The reuse of skylight flashing as in the image is only possible with a Torch Down Roofing System. We have developed a technique many years ago to attach a torch down roofing membrane to any metal flashing regardless of how uneven the surface is.

Roofing Materials, which is the best for a Flat Roof? Pros/Cons – Roofing Membranes

There are mainly three types of Roofing Materials commonly used for flat roofs.

The three types of roofing materials are EPDM Rubber, TPO Vinyl, and Modified Bitumen Torch Down. These materials classified as “single ply” roofing membranes. Every roofing system has its pro’s and cons and techniques of installation.

Modified BitumenTorch Down is by far the most durable roofing material. Once a single ply torch down is coupled with a second layer Modified Bitumen Membrane, it becomes a Two Ply System that surpasses the quality and standards of all other roofing systems.

Comparing EPDM Rubber Materials with Modified Bitumen Torch Down Materials.

The article on Rubber Roofs will explain the experience we have had over the last 30 years with rubber roof materials. One of the main reasons why one roofing material is better than the other is that one can be protected and the other cannot be protected against Ultraviolet Rays.

If it wasn’t for Ultraviolet Rays, then any roofing material would be suitable. The only material that UltraViolet does not have an effect on is “stone” or “ceramic”. By adding a ceramic layer on the top surface of a rubber membrane, will protect it and extend its life.

  1. Two-Ply MB roofing material is almost 1/2″ thick
  2. Ceramic granules embedded for protection against ultraviolet
  3. Can not be damaged by foot traffic or snow shoveling
  4. Can be installed over any surface with little preparation
  5. Can be painted with Silver Paint or Aluminum Asphalt Coating
  6. Seams are Torch or Heat welded – will not separate

  1. EPDM Rubber material is only a 1/8″ thick
  2. Does not come with Ultraviolet protection
  3. Cannot be coated against Ultraviolet
  4. Can not withstand heavy foot traffic
  5. Cannot be installed over any surface without a big expense
  6. Seams a glued together and the adhesives brakes down in extensive heat exposure.

EPDM Rubber Roofing material is popular

The biggest problem with EPDM Rubber Roofing Material is that the adhesives that are used to glue the seams together. The adhesive used is a contact cement and over the last 40 years have been recalled over five times.

The extreme heat on a flat roof, over 160 degrees F, breaks down the bonding properties of the adhesives and compromises the roof.

EPDM is also a thin material that can easily damage by workers around air conditioners and other objects on the roof. The maximum life expectancy for an EPDM roof without maintenance problems is between 10 – 15 years.

Firestone manufactures EPDM Rubber Material. Although EPDM Rubber was never intended to be used for commercial roofs, it slowly made its way in and today we see over 50% of commercial roofs covered with EPDM Rubber materials.

The image above shows walking mats to protect the EPDM material but yet there are patches all over the roof. Protective mats are never walked on. The reason for all the patches is because of the intense heat and the black membrane absorbing most of the heat breaking down the adhesives bonding the seams. After 60 years there is no solution to this problem yet.

Why is Modified Bitumen Rubber Materials better than EPDM rubber?

  1. Heat welding versus glue – The glue that bonds the EPDM rubber at the seams is affected by heat and the sun and deteriorates over time.
  2. When it comes to maintenance – It’s far easier and fewer skills needed to repair an MB rubber roof than EPDM or TPO roof
  3. Modified Bitumen will last longer without maintenance than all the other roofing systems.
  4. EPDM and TPO has a big shrinkage problem over time. That is what will pull away from the wall and flashing. Not so much with MB.
  5. A roof gets abused by Maintenance people – air conditioning, cleaners and snow removal people. Modified Bitumen Rubber can withstand most of these abuses.
  6. The MB rubber is tougher and can withstand snow shovels better than the EPDM or TPO membranes.
  7. Modified Bitumen rubber life expectancy is far greater than EPDM or TPO membranes without trouble.

Notice the white rubber membrane. This rubber material comes with ceramic granules embedded protecting the rubber against ultraviolet and causing less heat to be absorbed.

The Pros of Modified Bitumen Roofing Materials

This type of rubber roof is very sturdy and durable. When it comes to commercial roofs, then this is the choice material because it is expected to have service and maintenance people on it regularly.

If they happen to drop nails and screws, it will not be a problem if someone would step on it unlike on an EPDM rubber roof.Installing Modified Bitumen rubber roofs is pretty straightforward.

There are techniques as in any roofing material that should be followed to ensure a stable roof over many years. The problem is that many roofing companies have stuck to EPDM rubber and never got familiar with Modified Bitumen rubber roofs.

Installing a Modified Bitumen rubber roof is also less costly than EPDM. It is more robust and thicker than EPDM and installs over almost any surface, unlike EPDM rubber roofs.

As long as the flashing is exposed and free from debris, you can install the modified bitumen membrane straight onto an existing roofing material.

The image above is of a Torch Down over 20 years old and shows no sign of deterioration. This is the best roofing material that could be installed on a flat roof.

Ultraviolet protection against Roofing Materials

This video shows how ultraviolet rays can break roofing material down. All types of roofing materials are prone to degradation if not protected. EPDM Rubber and TPO Vinyl materials do not come with ultraviolet protection regardless of the claims that it is built in.

Modified Bitumen Membranes can come with protection or without protection. When a roofing contractor installs a Torch Down Rubber material without the granules. them it is important to have it coated with Silver Paint or Aluminum Asphalt paint.

  • flashing – this is the transition area from a roof to an object
  • drains – this could be gutters, scuppers and inner roof drains

  • air conditioners curbs – air handlers and compressors on a roof
  • pitch pockets – where pipes and electrical wires penetrates the roof
  • siding – walls on a roof
  • door sills – entrance ways onto flat roofs

These roofing systems were introduced by the Italians in Europe first in the late 60’s and then quickly spread to the US in the early 70″s. The Torch Down Roofing System started to lose momentum in the late 90’s due to better marketing strategies of the EPDM industry.

No other rubber roof system can compare with a Two-Ply Torch Down Rubber Roof. A torch down roof system can be installed over an existing Modified Bitumen Torch Down fusing them together, or installing a Modified Bitumen Base before doing the cap sheet. This Two-Ply Rubber Roof system will last 40 years and more with little maintenance. Watch the video

The best rubber roof is to have 2 or 3 rubber membranes fused together on top of each other. Modified Bitumen rubber roofs are the only roofing system where you can melt two layers together. With EPDM Rubber Roofs and TPO vinyl roofs it is not possible, but in the case of TPO roofs, it is feasible to glue the second layer on top of the other.

Modified Bitumen Rubber Roofs will last indefinitely by installing two or more layers fusing them together over each other.

EPDM Rubber roofs are known to start leaking within a few years of installation. The heat and ultraviolets on the black surface break down the glue that bonds the seams together causing it to leak. In 2015 EPDM manufacturers have introduced yet another solution to the failing adhesives. This fix is not proven, and it is evident that EPDM rubber roofs are not made to last more than fifteen years.

Roofing Contractors shy away from Modified Bitumen materials due to inexperience with heat welding and using a Torch

Roofing Contractors prefer EPDM Roofing Systems and will promote that instead of Modified Bitumen membranes. EPDM is relatively easier to install with little tools needed.

Most roofing contractors only have experience in EPDM Roofing and therefore will promote what they have more knowledge of.

Benefits and advantages of Modified Bitumen Roofs

  1. Life expectancy – 30 years and more (unknown)
  2. Withstands the abuse of air conditioning crews, snow removal, and cleaning crews.
  3. Ulta Violet deflection – when white granulated membrane is installed
  4. Maintenance – if needed then it’s very easily done by anyone with almost no experience. (bucket of roofing tar). Not so with TPO or EPDM
  5. Installation cost – Since you can install MB almost over any surface and re-use existing flashing, it is also the less expensive than the other systems.
  6. Installation surface – we have installed MB membrane over any surface that’s out there. Gravel roofs, metal roofs, over TPO and over EPDM roofs. This is not so easy to do with EPDM or TPO.
  7. Extreme weather conditions – MB membranes can be repaired in any weather condition.
  8. Abuse – Flat roofs get abused all the times. People come to install antennas, repair air conditioning, clean drains, remove snow. With MB membranes, it will withstand the abuse better but in case it gets damaged, it’s easy to repair, unlike the other systems.
  9. Shrinking – very minimum.

SBS Polymer and App polymer

SBS polymer-modified bitumen membranes This is a cold apply process. The tar is mopped down, and the membrane is rolled out over this liquid tar that will then adhere it together and to the sub roof.

APP polymer-modified bitumen membranes This is the Torch or Heat applied Rubber membrane. This is the most flexible and durable system.
