How to “Repair a Flat Roof Guide” – Follow the Instructions and make a list of things to do

Flat Roof Repair can be as easy as using s little caulk or tar. Finding the leak can be a problem. Look for the obvious. Things that can be obvious are places like flashing, vent pipes, drains, skylights. It should be relatively easy to spot a problem if there is a leak.

When it comes to seams, then it is harder to find a leak in the roof. This takes an experienced eye to detect a leak.

A list of places to look where a possible leak on the flat roof can occur:

Flat Roof Repairing is easy to perform once you have located the problem area. Very few tools are required to make a flat roof repair and the cost of repairing is minimal.

1. Skylights on flat roofs

Making Skylight Repairs on a flat roof can be tricky. Here are a few tips where you can begin.  Check the following on a skylight:

  • Skylight flashing – make sure that the rubber membrane has not come loose from the metal flashing. In some cases, the rubber membrane is the flashing as well and is tucked underneath the skylight frame. In other circumstances, the membrane is attached to the skylight flashing. Pull up on the membrane and see if you can lift it from the flashing. It should be tight and secure
  • Skylight Dome and Frame – when the glass or plexiglass dome of the skylight is secured with a metal frame, then it is likely that the rubber gasket that seals between the glass and the frame has dried and cracked

  • Corners on skylights – In many cases where the rubber membrane is galvanized around the corners of the skylight, can cause leaks due to the seams separation

2. Bathroom Vent pipes – Flat roof repairs

Vent pipes piercing through a rubber membrane can become the cause of a flat roof leak. The rubber gasket or “roof boot” deteriorates over time and crack causing the leak.

  • Check the “roof boot” around the vent pipe
  • Check the rubber membrane and seams that attaches to the metal flange of the “roof boot”
  • Sometimes the “tar” that is used to seal the  pipe to the rubber, gets dry and crack, causing the leak

3. Pitch-Pockets on flat roofs causes leaks

A Pitch-Pocket is a bottomless container that is placed on a flat roof where airconditioner pipelines and wires are fed through. After the wires and pipes are fed through, the container is filled with liquid “tar” or roof cement to seal around the wires and pipes.

  • Check the pitch-pocket and see if it is full to the brim with tar. Many times this tar will dry and shrink and cause a low spot in the container. When it rains, this low spot will collect water, and water will eventually leak through where the wires and pipelines are.
  • Check the foam insulation that covers the pipelines. This foam deteriorates and causes openings where water can leak through the Pitch-Pocket.
  • As a precautionary step, these pitch-pockets should be filled to the brim at least once a year.
  • When looking for a leak on a flat roof, always check the pitch pockets to see if the tar in them is filled to the brim.
  • Flat Roof Repairs can easily relate to a Pitch-Pocket that has wires and pipes going through it, and all you need to do is make sure the insulation foam around the pipes is not the cause of the leak.

4. Flashing on flat roofs causing leaks

Flashing is probably the biggest cause of flat roof leaks. Many roof technicians will not take their time and make a proper flashing transition from a rubber membrane to flashing. This can be attributed to lack of experience or did not charge enough for the job.

Locating flat roof leaks – This video points out how counter flashing, if not done right, can cause a leak. 

  • Counter flashing – whenever flashing is used where a roof meets a wall, there must be proper counter flashing. Counter flashing is when siding or stucco or any other methods are used to cover the flashing from the top side. One should never be able to see the edge of a flashing.The vertical section should be covered by stucco, wood siding, or even other metal. The horizontal part that lies flat on the roof, should be covered by the rubber membrane.
  • Test the rubber adhesion on the metal – try to pull the rubber membrane away from the metal, if it comes up easily, then that could be the cause of the leak.
  • Check for cracked stucco or siding – If the siding or stucco has cracks in it, then the counter flashing is compromised.

Installing Counter Flashing – To fix the roof leak on this flat roof we had to install counter flashing. We used an angle grinder to cut a slot into the wall where the metal flashing can be inserted.

The brick wall in the image shows that the membrane was brought up the wall about 12 ” high. They then adhere the roofing membrane to the wall. This way of making flashing doesn’t work. The membrane will eventually pull away from the wall. We cut a slot into the brick wall at a 30 degrees angle.

After the slot was cut, we inserted a metal counter flashing that hang over the membrane. This is what counter flashing is and how it is done.

5. Chimneys – the Cause of Flat Roof Leaks

The counter flashing on chimneys is always a problem on chimneys. Many times, the counter flashing has to be embedded in the stone or brick wall. This is where most people don’t get it right.

  • Check if the sealant that is used on the counter flashing still holds
  • Check if the counter flashing is still intact
  • Check for cracks in the chimney
  • Inspect the chimney crown – This is the topmost part of the chimney – Most of the time, these cement slabs crack and causes leaks.
  • Make sure the rubber membrane is properly attached to the flashing on the chimney.

7. Drains – Flat roof repairs around drains

When a drain is leaking, it is not always necessarily what causes the leaking. Because the drain is normally lower than the rest of the roof, a leak could start somewhere else and flow towards the drain underneath the roof membrane.

To locate a leak around a drain area do the following:
  • Try to open the ceiling where the drain is coming through the roof and make a visual inspection
  • Clean all debris that has accumulated around the drain and strainer
  • Remove the strainer to make a visual inspection of the drain pipe from above
  • Make a close-up inspection of the roofing membrane and the drain flange to see if it hasn’t separated
  • If you cant find an obvious problem, call an experienced roofing technician to find and repair the leak

8. Dripedge – Locating the roof leak at the perimeter of the roof on the drip edges

Drip edges are made of metal and make the transition from the roofing membrane to the gutter or edge of the roof

Things to inspect to see if the drip edges are causing roof leaks:

  • Inspect to see if the membrane is still attached to the metal edging on the perimeter of the roof
  • Check where two drip edges overlap for a potential gap or crack on the roof
  • Make sure the drip edges are still properly attached to the substrate
  • If gutters are present, make sure the drip edges are pointing into the gutter and not behind the gutter

This is what a Torch Down Rubber Membrane looks like. The membrane come in three foot wide rolls and the seams are fused together with a torch.

In this video, I point out possible issues to look for on flashing against a chimney or brick wall.

Step 1:  Determine the type of flat roof you have.

There are basically three types of rubber membranes found on flat roofs:

  1. EPDM Rubber Membrane – This is the most common rubber membrane found on flat roofs. You can tell it buy the look and feel of it. It is smooth and looks like the rubber of an inner tube of a tire.
  2. TPO Vinyl Membrane – Stands for Thermoplastic polyolefin (TPO) single-ply roofing membrane. This is a white plastic or PVC type of roofing membrane
  3. Modified Bitumen Torch Down Rubber Membrane – This type of rubber membrane comes only in three feet wide rolls. When you see seams every three feet, then it is most likely a Modified Bitumen Torch Down Rubber Roof.

Step 2: Identify how old the roof is

An invoice or receipt will help or call the roofing contractor that did the installation. You can rough guestimate the age as well.

  • Torch Down Rubber Roof  –  Life expectancy changes drastically if it goes unprotected
  • EPDM Rubber and TPO Vinyl Roof does not come with ultraviolet protection

Ultraviolet Rays cause roofs to fail. Depending on which part of the country and how much the roof was exposed to the sun, how long Roof Membranes will last.

Seams on an EPDM Rubber

The likeliest place for an EPDM Rubber to leak is at the seams. The number one reason for EPDM Rubber Roofs to start leaking is due to Adhesive failure that bonds the seams together and or where the rubber is attached to metal.

  • If you pull up on an overlapping seam, and the two surfaces separate easily, then you know the adhesives has failed. You should not be able to pull a seam apart with considerable force.
  • Look for voids under the membrane – this happens when the rubber shrinks over time and pulls away from the edging or flashing. This will cause stress on the seams and cause it to fail.
  • look for seam failure around skylights, air conditioner cubs, and vents

My Advice:

If you are a homeowner and there are only a few seams on the roof with a few skylights, then repairing the roof with seam tape is advisable. There is a list of tools and materials below that you can follow to make the necessary repairs.

If you have a commercial roof that’s over 3000 sq ft, then you should be careful spending the money repairing it. Normally a repair can start at 20% of the replacement cost of the roof and will escalate from there in the next few years. When EPDM seams start to fail, that means the roof was exposed to harmful ultraviolet and not only did the adhesive failed, but the rubber is getting brittle and is starting to shrink.

Never, but never ever install EPDM Rubber on a commercial roof – it is a waste of money

The first method of making flat roof repairs on an EPDM Rubber

  • Clean the area, seam from all debris with a rag and lacquer thinners
  • Remove old lap sealer (caulking)  from the seams
  • Apply a fresh beat of lap sealer (butyl caulking) not silicone, at the seams.
  • Smear the beat of butyl caulk with your finger to make sure the seam is properly covered.

The Second method of Making Flat Roof repairs on an EPDM Rubber

  • Buy a roll of cover tape and a gallon of primer at a roofing supply
  • Clean the surface thoroughly with a rag and lacquer thinners
  • Remove old caulking from the seams – this is important because the caulking cause a bump
  • Apply the primer an wait till touch dry
  • Cut the correct length of cover tape, peel the paper back off and apply it to the surface where the primer was applied
  • Take an edge hand roller, and roll over the cover tape with enough pressure to make it stick. Make sure all the trapped air bubbles are rolled out
  • When some air pockets persist, take the sharp point of the utility knife, and pop these bubbles by making a small insition hole into the cover tape where the bubble is

When using the EPDM Rubber primer, make sure you follow the instructions on the can. The contact cement has to be applied a certain way and there should enough time pass by from the time the primer was applied with a brush, to the time when the cover tape gets placed.

If you have a Torch Down Rubber roof and it was protected against ultraviolet rays with a silver coating or a ceramic surface, then it could last indefinitely. These roofs are tough and as long as there is a protection on it, they will not go bad.

If it was not protected, then you have to look for certain signs to determine if it’s repairable or not.

  1. Spider cracks in the surface – the entire surface will have these fine cracks, but it could be just in the beginning stages and you could still repair the roof
  2. Look for seam separation – if the installer didn’t know how to use a torch properly to fuse the seams together, then the repair will be costly.
  3. Look for shrinkage. If there is evidence that the rubber membrane is pulling away from the wall or flashing due to its age, then it could still be repaired but at a considerable cost.
  4. Deep spider cracks mean the roof is over 10 years old. This could mean that it was not protected and it becomes too costly to repair.

There are many types of Modified Bitumen Rubber. From a Torch Down to a peel and Stick type

To make repairs on a Torch Down Rubber Roof is not always easy. It all depends on how well the seams were welded, and what type of protection did the membrane have over the years.

Don’ts for flat roof repair on a Torch Down Rubber Roof

  • Do not use silicone caulking
  • Do not use roofing cement or tar from Home Depot or a Hardware store
  • Do not paint the roof with Silver Coating in the hope that it will seal the leaky area
  • Do not smear tar all over every seam and likely place you thought it could leak from

I guarantee you that if you apply the above-mentioned methods for a flat roof repair on a Torch Down Rubber Roof, you very likely will have to do a new roof.

Method 1  – Karnak 81 Trowel Grade Adhesives

This is a Tar that comes in 5-gallon buckets that were specially designed for the Torch Down Rubber Roof materials. This tar can be used almost everywhere to make minor repairs. If a small puncture or seam separation is found, then this is the only Tar that will do the job.

How to use this Karak 81 Trowel Grade Tar

  • Clean the area from debris and moist by using lacquer thinners and a rag
  • Use a round nose trowel and scoop some of the tar and smear it over a small tear or visible opening that causes a leak
  • If the rubber membrane detached from a drip edge or metal flashing, then pull the membrane slightly back and smear The Karnak 81  covering all the metal surface about a 1/8″ inch thick. Then press the membrane back on the drip edge or flashing sticking it with tar.
  • If there is seam separation, then pull as much of the seam open and smear the Karnak 81 liberally into the seam. Then press the two materials together again to bond together

Method 2 – Using a Torch to make the necessary repairs

If the seams were not welded correctly, then it might be necessary to reweld them with a propane torch.

How to use a propane torch to weld the seams to make the necessary repairs

  • Clean the area with all  debris and make sure it is dry
  • Try to separate the seams that were not welded correctly by pulling back on the membrane. This could be a little tough to do.
  • Then with a glove and round nose trowel in one hand and a propane torch in the other, weld the seams again together
  • After running the torch the entire length of the seam, go back on top of the seam and apply pressure with the trowel to make sure the seams weld is tight. Watch the video that I have made to show how to make a seam weld.

How to repair a TPO Vinyl Roof

If you have a TPO Vinyl Roof, then, for the most part, it can be repaired. Depending on how much sun exposure the roof had, these roofs can last up to 20 years.

The seams are fused together and will not come apart as in an EPDM Rubber. Wipe your hand on the surface of the TPO Vinyl Roof and if your hand has white chalk on it, then it is too old to be repaired. The chalking means that ultraviolet rays have beaten too much on it and repairs will be just money down the drain.

  • Before making repairs, make sure the surface is clean – normally a rag and lacquer thinners will do the job
  • Buy a roof pick so you can check the seams to find any gaps
  • Buy a roll of seam tape and primer. The seam tape is unbelievable good. Follow the instructions on the can of primer
  • If you have to apply some caulking, only use urethane caulk and never silicone

Where it all began for Clean Cut Roofing

At the age of 19, Dos arrived in the USA in the winter of 1986 from Cape Town South Africa. He wanted to travel and experience America for a year and knew of a fellow South African, Naas Ferreira, who was already in Norwalk Connecticut.

After Dos made arrangements to stay with Naas, he soon bought a van and set out with a couple of buddies to begin his tour of America, but a month later, the trip ended for financial reasons.

Having studied as a metal and wood craftsman back in Cape Town, Naas took Dos under his wing and they went to work in the construction and remodeling business. A couple years later, Dos went on to start his own bathroom and kitchen remodeling business.

In 1991, Dos was a member of Lighthouse Baptist Church where he met, and later married, Patty. In 1996, Dos felt a desire to further his Bible studies and the couple moved to Longview, Texas. Dos studied at the Longview Bible College and after his studies and service, he became the Dean of Students.

After several years of serving in the ministry at the Longview Baptist Temple and at the Longview Bible College, his family began to grow. To support his growing family and to continue worldwide missionary work, Dos began Clean Cut Roofing.

Currently, Clean Cut Roofing employs over 40 people qualified in roofing and construction and servicing all of Northeast Texas. About three years ago, Dos decided to expand his business and has gotten involved in new house builds.

Clean Cut Roofing consists of a metal shop run by an esteemed metal fabricator, a fleet of trucks with a full-time mechanic, a sales team of 3, and crew managers who organize on-site roofing installations.

Recently, Dos’ eldest son became a licensed electrician and manages the construction of new homes, he also manages the Clean Cut Roofing website.

At the age of 19, Dos arrived in the USA in the winter of 1986 from Cape Town South Africa. He wanted to travel and experience America for a year and knew of a fellow South African, Naas Ferreira, who was already in Norwalk Connecticut.

After Dos made arrangements to stay with Naas, he soon bought a van and set out with a couple of buddies to begin his tour of America, but a month later, the trip ended for financial reasons.

Having studied as a metal and wood craftsman back in Cape Town, Naas took Dos under his wing and they went to work in the construction and remodeling business. A couple years later, Dos went on to start his own bathroom and kitchen remodeling business.

In 1991, Dos was a member of Lighthouse Baptist Church where he met, and later married, Patty. In 1996, Dos felt a desire to further his Bible studies and the couple moved to Longview, Texas. Dos studied at the Longview Bible College and after his studies and service, he became the Dean of Students.

After several years of serving in the ministry at the Longview Baptist Temple and at the Longview Bible College, his family began to grow. To support his growing family and to continue worldwide missionary work, Dos began Clean Cut Roofing.

Currently, Clean Cut Roofing employs over 40 people qualified in roofing and construction and servicing all of Northeast Texas. About three years ago, Dos decided to expand his business and has gotten involved in new house builds.

Clean Cut Roofing consists of a metal shop run by an esteemed metal fabricator, a fleet of trucks with a full-time mechanic, a sales team of 3, and crew managers who organize on-site roofing installations.

Recently, Dos’ eldest son became a licensed electrician and manages the construction of new homes, he also manages the Clean Cut Roofing website.
